Overview

Refurbish Existing Towers with Modern Technology

For over two decades, Mainstream has supplied fan array systems for air handling units to improve efficiency, add redundancy, and bring new life to aging equipment. Mainstream now applies that same approach to cooling towers with a retrofit solution built to extend tower life, improve reliability, and simplify maintenance.

Cooling Tower Fan Arrays are designed to replace older belt-driven fan arrangements with modular, direct-drive fan systems and integrated controls. The result is a more modern cooling tower upgrade path that helps reduce downtime, improve controllability, and avoid the disruption and expense of a full tower replacement.

Benefits

Why Retrofit a Cooling Tower with a Fan Array?

Mainstream's Cooling Tower Fan Arrays bring proven fan array technology to the cooling tower market — extending equipment life while minimizing downtime and maintenance costs.

Extend the Life of Existing Towers

A fan array retrofit gives aging cooling towers a practical modernization path, helping owners continue using existing assets while reducing the risk of fan system failure.

Add Redundancy

With multiple fans operating as one system, the risk of a single fan failure is significantly reduced. N+1 redundancy is also available for projects where additional protection is required.

Improve Efficiency

Efficient motors and precise turndown and control can improve tower efficiency without requiring major structural changes to the tower itself.

Reduce Maintenance and Downtime

Direct-drive fans eliminate belts, pulleys, and old gearboxes — reducing ongoing maintenance requirements and helping minimize unplanned downtime.

Quiet Operation

Smaller fans and variable speed operation help reduce noise and create smoother, more consistent performance — especially valuable in sound-sensitive environments.

Challenge

An aging cooling tower system was operating with two large fans, creating a familiar set of risks: limited redundancy, higher maintenance demands, and reduced efficiency. If one fan went down, system performance was significantly impacted — increasing operational risk and putting added pressure on maintenance teams.

Solution

Mainstream supplied a modular fan array system made up of 16 direct-drive fans. The new configuration introduced built-in redundancy, eliminated belts, and provided a more controllable, efficient airflow solution without requiring a full cooling tower replacement.

Results

Redundancy increased by eight times — dramatically reducing operational risk.

Significant energy efficiency improvements demonstrated in the first phase.

Smoother, quieter operation with reduced maintenance requirements — accelerating the decision to proceed with a second phase.
